Medical HDI PCB Design & Manufacturing Challenge

2026-10-30 21:28:38

High-density interconnect (HDI) PCBs (printed circuit boards) are driving the next generation of compact medical electronics. HDI packs more processing power into smaller form factors, but at the same time, it introduces strict design trade-offs, especially when combined with PCBA processing and SMT mounting.Assembly (PCBA) and SMT present the real bottlenecks. As a specialized medical HDI manufacturer, JetH PCB knows firsthand that balancing sub-50 μm line etching with long-term thermal stability demands more than CAD modeling—it requires deep, shop-floor manufacturing expertise.

1. The complexity of HDI PCB design

As we all know, HDI technology relies on high-density routing and multilayer interconnects. In medical devices, this means integrating more functional modules—such as sensors, processors, memory, etc.—within limited space, while ensuring the integrity and reliability of signal transmission.

(1) Signal integrity

Medical devices often need to process high-precision analog signals and high-speed digital signals. In HDI PCB design, interference between different types of signals is highly likely to occur. For example, high-speed digital signals have faster edge speeds, which may introduce electromagnetic interference (EMI), affecting the accuracy of surrounding analog signals. Design requires considering signal layered routing, impedance matching, and appropriate shielding measures, which increases the complexity of the design. To bridge this gap, JetH PCB build a pre DFM for Medical devices HDI circuit board, and enforces a strict ±5% impedance tolerance and offers customized hybrid stackups (combining High-Tg FR-4 with low-loss PTFE/Rogers materials).

(2) Multilayer interconnections and microvia design

HDI PCBs typically consist of multiple inner and outer layers, interconnected through blind vias, buried vias, and through-vias. The diameter of these microvia is usually 0.1mm or even smaller, “pushing process tolerances to the limit. The quality of microvias directly affects the reliability of HDI PCBs; for example, rough hole walls or poor copper plating may cause barrel cracking. During PCBA assembly, microvia defects may lead to subsequent soldering problems, increasing rework costs.
